INTRODUCTION

The winds of globalization have been rather late in reaching the shores of India. For enterprises in India, competitive environment is a stark reality. Unlike western economies Indian Industry had very little time to prepare for the global competition; we have to attain their level at a much faster pace. Fortunately, we have the advantage of western experience, problems they faced and how they were overcome. The successful tools adopted by Japan and other developed nations when applied to Indian Organization have given good results.

In simple words Six Sigma is about eliminating Mistakes, waste, and rework. It is a problem solving methodology to improve customer satisfaction and adds money to its bottom line.

The strong emphasis on intensive training will provide the advantages of internalizing benefits and retaining the gains. The course will focus on understanding Six Sigma Process, tools & Techniques & application of these through structured and directed projects.

OBJECTIVES

  • Understand the benefits and implications of a Six Sigma program, and relate Six Sigma concepts to the overall business mission and objectives
  • Use the concept of a Sigma Level to evaluate the capability of a process or organization
  • Recognize the five-step D-M-A-I-C model used to improve processes
  • Recognize the organizational factors that are necessary groundwork for a successful Six Sigma program
  • Effective utilization of process improvement tools within the Six Sigma DMAIC improvement model: Project Charter, Process Map, Thought Process Map, Affinity Diagram, CTQC Tree Diagram, Pareto Chart, Trend Chart, XmR Control Chart, Histogram, Fishbone Diagram, 5-Why Analysis, Scatter Plots, FMEA, Benchmarking, Brainstorming, Error-proofing, Corrective Action Matrix, Documented Process Changes, and Control Plan.

COURSE CONTENT

 Overview of Six Sigma Methodology

 Cultural imperatives to Six Sigma

 Identification, Prioritization and selection of Improvement opportunities

 Roles and responsibilities in Six Sigma implementation

 Over view of Six Sigma Project execution (DMAIC or DFSS/ DMADV) (Define- Measure-Analyze- Improve & Control or Design for Six Sigma/Define- Measure- Analyze- Design and Validate), and Gate Review Questionnaire

 Development of Project Team and Charter

 Define and Map Processes to be improved (SIPOC (supplier, input, process, output,

 customer) / COPIS (customer, output, process, input, supplier), Activity Flow Chart)

 Identification of critical to customer / critical to business characteristics (concept of tree diagram)

 Voice of Customer & Quality Function Deployment

 Type of Data

 Knowledge of Statistical distributions Binomial, Poisson ,Normal and other continuous distributions

 Prioritisation Matrix and FMEA and use of it in Data Collection Planning

 Introduction to various statistical software packages for data display & analysis like Excel, Minitab, Systat, JMP, SPSS, etc.- understanding in usage & interpretation of output along with each topic

 Measurement System Evaluation (Gauge R&R) for variables as well as for attribute

 measurements (Kappa Value and Confidence interval for agreement with expert)

 Understanding variation-special causes vs. common causes (like dot plots, box plots, histogram and control charts)

 Stratification methods (like Pareto, Bar Diagrams, stratified dot plot, stratified scatter plot, Box Plot, Multi -Vari Charts etc)

 Normality test of a data, evaluation of Process Capability for data from a Normal/Non-Normal distribution and concept of confidence interval

 Evaluation of Process Capability for Data from Normal/Non-Normal Distribution

 Concept of Short Term, Long Term Process Capability and assessment of Sigma level

 Cross Functional Process Mapping including identification of value added and non value added activities (use of lean concept)

 Organizing for potential causes using cause and effect diagram, FMEA & Tree Diagram

 Verification/validation of causes using work place investigation (GEMBA)

 Concept of correlation and Regression and use of the same in validating causes

 Concept of Test of Hypothesis like 2 Sample t, Chi Square, ANOVA etc and use of the same in validating the causes

 Sample Size determination for a given confidence level

 Concept of Multiple Regression and use of the same in validating the causes

 Concept of logistic regression and use of the same in validating the causes

 Concept of Design of experiment and details of full factorial, fractional factorial and screening designs

 Generate Improvement Ideas using Creativity Techniques (Traditional & non traditional)

 Lean Concepts, including Kaizen and SMED

 Solution Evaluation Criteria, Evaluation of solutions and selection of solutions

 Change Management Process dealing with resistance to change

 Process of piloting the solutions

 Risk Analysis through use of FMEA or related methodologies

 Concept and Examples of Poke Yoke, Visual Workplace and 5S

 Planning for full scale implementation (use of Gantt Charts, Micro-Soft project, planning grid, involvement Matrix,) and Evaluation of results after implementation

 Monitoring the results through statistical Process Control (like Control Charts, Pre-Control Charts etc) after implementation of the solutions

 Monitoring the results as a part of established QMS through use of process audit, product audit and internal audits

 Institutionalization and integration of the solutions

 Process of Closing the Project

 Work through at least 3 six sigma projects of different applications

 Documentation of a Project

EVALUATION CRITERION

 A mechanism for evaluation of performance of students after each phase of the training shall be established to ensure the proper understanding of the concepts.

 Also the course shall end with a comprehensive test covering all elements of the programme for successful completion. Successful candidate must submit 1 completed Project within 6 months from the end of classroom training.

 Minimum marks to be obtained in exam, classroom modules and exercises are 60%, Project 75%, and Presentation 75% resp.

CERTIFICATE

Participants qualifying written examination shall be awarded certificate of successful completion of the course.
