Ph.D. Abstract

THEFRACTUREOFADHESIVELY-BONDEDALUMINIUMJOINTSFORAUTOMOTIVESTRUCTURES

Understandingthehigh-ratefracturebehaviourofadhesively-bondedjointsisoneofthekeyparametersfortheirfractureapplicationsasaprimaryjointmethod in the automotive industry. This is due to the strain-rate sensitivity of such materials, which can lead to a premature failure of the joints under impact loading conditions, e.g. front-end car collision. If such bonded joints fail prematurely, the surrounding body-panels would not undergo substantial plastic deformation and the dissipated energy from the impact event would be low.

Standard small-scale peel tests, such as impact-wedge peel (IWP) and T-peel tests are usually employed to describe the fracture behaviour of structural adhesives under various loading conditions. The current work aims to examine the fracture behaviour of adhesively-bonded joints by conducting a series of peel tests and modelling the results analytically and/or numerically. Also, the fracture behaviour of thin-walled bonded structures (top-hat and double-hat beam configurations) was investigated. I all tests thin sheets of aluminium-alloy substrates were bonded together using two rubber-toughened epoxy structural adhesives, i.e. the ‘XD4600’ and the ‘XD1493’. The substrates were prepared using a gritblast, degrease and a chromic-acid surface treatment.

An elastic-plastic analytical model was employed for the analysis of T-peel tests, while numerical modelling of the IWP tests was conducted using the finite volume (FV) method. In the numerical model a predictive cohesive zone (CZ) model was used to describe the local fracture process in the adhesive. This was defined using two material parameters, i.e. the adhesive fracture energy GIc, and the maximum cohesive stress, max. In order to measure the adhesive fracture energy, tapered double-cantilever beam (TDCB) tests were performed, whereas, the value of max was calibrated using numerical FV simulations of the TDCB tests conducted at various rates. Further a series of mechanical tests was also employed in order to measure the mechanical properties of the materials under investigation.

From the tests performed, the strain-rate was found to have a significant effect on the mechanical and fracture properties of both adhesives. Further, the GIc values obtained from the analysis of the TDCB tests and the analytical modelling of the T-peel tests were found to be in close agreement indicating that GIc represents a “characteristic” property of the adhesive that is independent of the test geometry and the test configuration. Finally, the behaviour of the IWP tests was simulated using the FV model coupled with the calibrated CZ model and good qualitative agreement was obtained with experimental results.
